Yeah i definately wouldnt assemble it without the gasket, the mating surfaces have to many imperfections. If you cant get a gasket, as a last resort you can buy some gasket paper and cut your own. Put some sealant around the water jackets too.

Yeah common problem, belt driven distributors are no good.

Probably not, as most aftermarket pads are not a 'perfect' fit, they've got a couple of mm's of freeplay inside the caliper bracket. I'd say thats all it takes to make the sound.

I've got the same problem i'm pretty sure. Only does it once every time, right? I think its the actual pads moving inside the caliper mounts; as theyre not a perfect fit, they tend to clack as they are moved when they contact the rotors. They caliper mounts should come factory with some kind of spring clips (i think) to prevent this (or at least to dampen it), but i think as mechanics/DIY'ers get lazy or careless, they dont replace them with the new pads.

I'm having this exact same problem... just wondering if you ever solved it, and if so what the fault was?
